I have been in the automotive collision industry for 20 plus years that whole corner that was botched together has been work hardened that is why it must be replaced. I f you don't know that term please do your self a favor and look it up then you said aluminum rusts . PLEASE do more research before you do something that could end yup with you in the hospital or worse insurance companies total cars due to the liability of a repair not being done properly(JUST LIKE THIS ONE) CAUSING BODILY HARM OR DEATH IF NOT PERFORMED PROPERLY) That is why this should have been properly repaired at a AUDI certified space frame repair facility.

Isnt audi R8 frame preloaded before they joint together in the factory to minimize the deflection from self weight? BTW aluminum structural weld are not reliable. you lost over half the strength plus ur fatique stress is different. NOT SAFE ON THE ROAD AT ALL

Bad luck on the windscreen. I did the exact same thing some years ago on a Lancia Delta. Put a hammer straight through a brand new headlight that had been on the car about three hours whilst trying to straighten the front panel.

I both have "rebuilt" autos as a hobby and a living. I also worked with the airlines here in the US. I still own my own frame repair "rack" and still will do more repairs. But this would be a issue from so many ways I would not attempt it nor do it for any amount. Repairing cracks in aircraft requires a lot of engineering and special repair plates to allow them to fly. And that is done by riveting NOT WELDING because of the effects of welding on the strength and integrity of the welds and surrounding areas. Will this "function" yes, but would it pass any actual repair of this issue NO. Thinking a few hundred dollars of "equipment" would do structural repair is a dream and a dangerous joke. I have been brought repairs that were done by people who did not understand what they were doing and to repair those mistakes would have cost double the original repair costs and I have never done them. A automobile of the capabilities of this one would require a deal of knowledge and engineering skills to ever attempt the repair and a lot of equipment would be needed to properly treat the metal and weld zones after the welding to ensure proper repair. Sorry but I have looked at many of these video's and after this one I will have to say this is dangerous and unsafe. There have been other auto's that have been repaired that I did not agree with but this one is dangerous to say it is safe and any insurance company that wrote a policy on this auto would never pay out a penny in any lawsuit due to the "repairs" that were done should any one ever get hurt by driving this auto on the road. Should anyone ever attempt to sell this auto to anyone for driving the cost of the possible lawsuit would take everything that you have plus more. Yes some things can be "repaired" but the safety should matter more than CHEAP.

The thing that I can't believe is that Audi engineers didn't see this problem coming in the first place. You can't just put all the stress of the entire front suspension out there on the end of a teeter-totter without any reinforcement and not expect a problem.

Sam, you really should limit yourself to rebuilding by uninstalling/reinstalling parts. By the time you get to specialized repairs, a professional should be at it. Your previous frame fixes were performed at a frame shop, then reassembled by you. This is great, and legit. What you did here is earning you some well deserved flack. Learn from this please, and stick to what you know.

This video was no good in my opinion. Waste of time and money having that dude weld some stuff in, cracked the windshield while attempting to hammer a structural component, replacing the shock now to only potentially have it fail within your first few drives. You should have had a frame professional weld in the Audi reinforcement plate, while documenting his process. Rant over, I just feel like this was rushed and the entire job was less than half assed

I am sure it will last if driven under normal operating conditions but a better execution would have yielded better results. The factory Audi plates could have been sourced to ensure compliance and symmetry and the car was at least supposed to be mounted on a frame machine to ensure all tolerances were within factory specs before welding and installing the plates. It is done now but better precautions should be taken next time especially when working on something special.

Hi. Great to see it repaired. One remark though. I work at an engineering company and as far as I know aluminum alloy will loose a big part of it's yield strength by welding it. It is possible to regain that but only by special heat treatment afterwards. Maybe your alloy has different specs or the repair has improved the original design so much that it can easy compensate the loss of strength. But I know that in our company they reduce the allowable yield stress in welded aluminum constructions almost 50 % if it get's no special heat treatment after welding.

A couple of things here. The guys talking about making sure the "frame" is properly aligned is pretty much BS. This is not part of the frame, it's basically a shock mount, a poorly designed one, but a shock mount nonetheless. Any misalignment, which would be minimal, should be able to be corrected with normal alignment procedures. Having said that, this guy is a joke. First he should have been pulling between the strut mount holes not one one side. If he had done that me might not have had the hole rip out. He might want to look up double and single shear. The second thing is the welding. I'm not a big fan of aluminum stressed frame members, but if you have them they're likely some alloy that takes special welding procedures, I didn't hear any talk of that. So exactly what did he do to the metallurgy with his welding? I don't know but like other's have said, some lawyer will. Now how this repair would have cost $29K is a little beyond my comprehension, I'm thinking more like $2-3 K even if you get the proper parts and a certified welder. But then again what the hell do I know I only work on 180 MPH stock cars and they're frames are all steel like they should be.

You really fumbled this repair TBH. You aren't very mechanically inclined, next time hire someone who is for your own sake. Jack Stand as a pull point, the damage you did to the shock mount....just. Even after you guys started using the bolt, you connected the chain to one ends of it rather than the middle...weld were amatuer. Honestly, I thought this could be done properly and really the value of the car relies on it being done properly. This made me cringe, would not want to own this car now.

Idk if I'm OCD, but I would of added a much bigger metal plate or sets of them to reinforce that frame. Something 4 to 5 times the size of that tiny plate he put. Then ribbotted it or welded according to the shape. same for The side tubes too. That being because he also grinded the metal a bit... meaning... less strength overall despite the welds themselves. Spending a little bit extra on peace of mind goes a long way.

Be careful buying a used car. Repairs like this will get someone critically injured and put in a wheelchair if they live. That said, this is a major engineering flaw with Audi. That said, this car is not road worthy, and I speculate any insurance company will not pay any claim when this car kills someone. The car should have been sold for parts. For more Youtube hits, Sam should have bashed out all the glass. Now moving on, using a Harbor Freight tool? WOW! The only thing that could have added to the danger factor would be to crawl underneath the car.

No shop that l know of would touch that repair. Firewall damage like that is an automatic total loss. A shop that repairs that could lose millions in court. If a passenger gets hurt in that car the next time it is in an accident then you are liable. I'm not trying to be a jerk, just being honest.

That is by far not the correct way to repair that issue (Not to mention extremely poor engineering on Audi's behalf). You should have paid a metal smith to fabricate a piece of aluminum to cover the ENTIRE weak corner area after welding then grinding flat the original crack. Plus you don't want any stress having to be held against the part in order to hold it in place while welding. At this point, you would be foolish not to add the same corner plate as the one added to the driver side to the other side as preventative maint. Doing it the right way is the only way on a car capable of the kinds of speeds and corner loads that car is capable of. And, what were you thinking when you thought you could pull on the aluminum shock bolt hole like that? That shit is soft dude! THAT IS AN UNSAFE REPAIR AS THE CRACK IS NOT PROPERLY PLATED! Also, you showing the secrets like how cheap one can be bought for and repaired just screws the next guy from getting a likewise good deal and promotes more improper repairs such as that one. That's ok though, as long as you got your deal is all that matters, right! I bet Copart almost gave you that car for promoting their auctions! This is EXACTLY why these repairs should have to be inspected and approved by a licensed automotive structural frame engineer in order to be allowed back on the road...

Quite possibly THE WORST BODGE JOB I have ever seen. Welder he is, Engineer he AIN'T! That whole front area should have had a piece of 3mm cut or machined to the same shape then drilled through to allow through welding. This would make the result ridiculously strong. On the inside I would have welded angle section . What you did will tear again in the future. Audi butt jointed the metal which is too thin to start with when they should have lap jointed.

As a YouTuber I Know you won't take this video down but Sam....this was bad, and as a Florida boy if FDOT sees this you will be in a world of hurt. Also aluminum doesn't rust like steel it disintegrates turns to dust just like when Thanos snaps his finger. Secondly that not going to hold to survive a few speed bumps or one good pot hole.... Pulling on the bolt hole was always going to lead to a (minor) disaster and hitting the windscreen... Well... But also pulling using the release handle on the axle stand as an anchor point was another dicey move... For hopefully obvious reasons. This made Rich Rebuilds look like Mr. Safe and Responsible. Good fun to watch though and still an awesome bargain. Good work on detecting that wonky shock too. This will be ace
